FEP and PTFE: The Same Family, Different Properties

FEP (fluorinated ethylene propylene) and PTFE (polytetrafluoroethylene) are both members of the fluoropolymer family polymers characterised by the carbon-fluorine bond, one of the strongest bonds in organic chemistry. This bond creates the shared characteristics that make both materials valuable in HF welding applications:

Non-stick surface: The low surface energy of fluoropolymers means virtually no material adheres to them under normal conditions including molten PVC at welding temperatures.

High temperature resistance: Both materials remain stable at the temperatures generated in HF welding operations.

Chemical inertness: Neither material reacts with PVC, plasticisers, or the compounds present in PVC coated fabric.

Electrical properties: Both are non-dipolar they do not absorb HF energy and do not heat up during the welding cycle, allowing the HF field to pass through them into the PVC fabric below.

These shared properties make both materials useful as electrode release films in HF welding. The differences which are significant for production decisions lie in processing characteristics, physical film properties, and cost.

FEP Film: Properties and HF Welding Performance

FEP film is produced by melt processing the FEP polymer is extruded or cast into thin, transparent, flexible film using conventional thermoplastic processing equipment. This melt-processability distinguishes FEP from PTFE and gives it several practical advantages:

Transparency

FEP film is genuinely transparent clear enough to see through in normal lighting conditions. This transparency is practically useful in HF welding production because operators can visually verify electrode positioning relative to the weld line through the film before the press cycle reducing misaligned welds and wasted material.

Film thickness control

FEP’s melt-processability allows very precise film thickness control during manufacturing, producing consistent thin films (25–200 microns) with tight thickness tolerances. Consistent thickness means consistent energy transmission to the weld zone across production runs critical for maintaining weld quality standards.

Flexibility and drape

FEP film is soft and flexible it drapes naturally over the fabric and electrode geometry without creasing or bridging, which ensures even contact between electrode, film, and fabric across the full weld area. This flexibility makes FEP film easy to handle in production and reduces the weld surface defects (wrinkles, uneven pressure marks) that occur when a stiffer release material does not conform fully to the electrode-fabric interface.

FEP film transmits the HF electromagnetic field with minimal attenuation, while its non-stick surface prevents electrode-to-PVC adhesion after welding. For standard PVC coated fabric applications, FEP welding film provides the optimal combination of weld quality, process reliability, and cost per unit area. Reuse cycles of 5–50 per sheet are typical depending on film thickness and application conditions.

PTFE Film: Properties and Why It’s Used in Welding

PTFE (Teflon) cannot be melt-processed by conventional thermoplastic methods the temperature required to flow PTFE exceeds its degradation temperature, which is why PTFE must be processed by sintering (compression moulding and heat fusion) rather than extrusion or casting. This processing constraint gives PTFE film different characteristics from FEP:

Opacity and appearance

PTFE film produced by skiving (slicing thin layers from a sintered block) is typically white or translucent-white rather than clear, and may have a slightly rough or fibrous surface texture. This opacity means operators cannot see the weld line through PTFE film a minor practical disadvantage compared to FEP’s transparency.

Higher melting point

PTFE’s melting point (327°C) is significantly higher than FEP’s (260°C). In HF welding applications where very high electrode temperatures are generated thick fabric, very high power settings, or extended dwell times PTFE film’s higher thermal stability provides an additional safety margin against film degradation at the electrode interface.

PTFE-coated glass fabric (the most common form)

In most HF welding workshops, “PTFE release material” refers not to thin PTFE film but to PTFE-coated glass fabric a woven glass fibre fabric impregnated with PTFE dispersion to create a rigid, dimensionally stable release sheet. PTFE-coated glass fabric is significantly thicker and more rigid than either FEP or PTFE film, providing high reuse cycles (hundreds to thousands of weld cycles) and excellent dimensional stability. It is the standard release material for high-volume production on fixed-electrode HF press machines where a durable, long-life release material is more important than the thin-film flexibility FEP provides.

When to Use FEP Film

The most common mistake in UAE workshops is using PTFE-coated glass fabric (the rigid sheet form) where FEP film is needed typically because the workshop has PTFE glass fabric in stock and treats it as interchangeable with FEP film. The key problem: PTFE glass fabric’s rigidity means it does not conform to irregular surface details at electrode edges, creating weld surface defects and inconsistent pressure distribution. For any application requiring film flexibility and conformability, FEP film is the correct material and is not substitutable with PTFE glass fabric.
